Removing k-mem resulted in bolt head shearing, about to cut open the frame, options?

You spent 10 hours trying to get that bolt out, your a Saint for having patience like that. After 2, I would have done what you did!!!

Glad you got it out. A trick that I have done to get a broke bolt out is the drill all the way through it, one bit at a time until I almost reach threads. Then I stick a sabor saw blade in the hole and using a pair of vicegrips as a handle, saw until I get thru the threads. Generally when you get this far the bolt will turn out. If not, saw again 90 degrees away and then tap that piece of the bolt out of the hole. The rest of it will generally come out. Of course I apply a lot of penetrating lube while I'm doing it.

Everyone gave really good suggestions above to try and help you out. This is a great forum for problem solving. The only thing I can add to the mix is a product NAPA sells called "Fluid Film", which is the best rust penetrant I have ever encountered in over 50 years of working on cars. It smells like crap but works miracles. Something good to add to your tool boxes.

Unfortunately I've needed to use that trick a number of times. The last time was to get a broken bolt out of a Dana 60 rear cover. That was tricky but I got it out.

I’m working on a K member right now, all I can say is rust sucks. Tried my impact wrench that gets most things loose, I’m sitting down and having some water and getting out my breaker bar and going back and forth a wee bit, hoping that loosens up the old threads.

Slap some antisieze on all 4 of the bolts when you re-assemble.

FWIW When it comes to rusty bolts I've always had best results by using a good torch that will heat the fastener to glowing red, then let cool down a bit, spray with PB blaster or even WD-40 etc. then twist the it out. The expansion that takes place when heating of the fastener breaks the rust bond.

Well I took the torch to the bolts, got them nice and red, then fired up my compressor and with air gun they zipped right out.
