Progress is made by any step forward. I figure if I can repair one piece a day I will be doing pretty good. Here is my one piece. Drivers side rocker. Pretty chewed up from the door back and there was a rotted out piece underneath where the two sheets of metal meet. Still needs a patch under the door and a small one at the rear where a vein of rust thinned it out.

No pictures but I cut out and replaced that square as well. The part I like least is grinding down welds. This section of rocker is covered by the quarter so I will probably just treat it. The bottom needs ground down so the quarter will fit flush.
 
Little more progress today. Got the drivers extension fit and tacked, went back and filled pin holes and did some grinding. Coated all the inside parts with Rust Bullet (which, by the way, will eat through a red solo cup).

Started prepping my new quarter. This is one that came with the car, does anyone recognize the sticker? I do not know who manufactured it but it is probably 8 years old. I cut off the top and driver door flange so I can get it snug before fitting. My idea is that I will get it in place and in the correct location by using the wheel well, the accent bulge and the rear marker light. Then I will mark and cut with a cutoff wheel (cutting through new panel and old panel at the same time). Long cut is going to be below the accent bulge, door jamb is going to be butt welded to existing flange.

One issue I see is where the tail light housing fits. The new panel does not look like it will work without some modification. May try and graft in the old piece. But it isn't doable on the pass side because the old metal is rotten. Suggestions?

Another I see is where the trunk drop meets the quarter along the bottom. There is about 1/2" to 3/4" of a gap from them meeting flush. Either the quarter is low or the drop is short. Trunk extension on the wheel housing and trunk pan is good as is the fit on the rear extension. Suggestions?

The tail light ext. area takes some work. Everyone I know had to finesse them quite a bit. Make sure to fit the trunk back on before final welding to make sure everything lines up.
 
This quarter will probably take me a week. I am a little paranoid about warping it but it fit pretty good so far. And I decided to keep the tail light section. It should prove to be less a pain in the butt than trying to form one with the aftermarket quarter panel.

These are my panel helpers. Rare earth magnets screwed to a 30-06 case. They provide a good ground and help hold and move whatever I'm working on.

Quite a project you have there, but it looks like you are really spot on and enjoying it. I wish I has so many nice repop parts as are around today when I did my old 68 Charger back in 95 (especially those window corners, I had to fab my own), tossed in a pic for "inspiration", just before I hung the bumpers.....

That is a great looking Charger! I hope mine looks half as good. My "plan" is to have the metal work done by the end of Sept. Its not that it is hard, but that it is tedious. I like the 62 in your avatar as well, you have good taste:)

Today I mocked up the trunk pans, marked frame rails and removed for Rust Bullet prep. Also patched the pass side lower wheel well. Need to replace the rear corner where the extension welds by the bumper. Pans fit well, only gripe is the flange around the wheel houses are not as tall as original so my spotweld cuts show. Otherwise they line up fine. Then I join the club by drilling hundreds of holes for plug welds....joy!
 
A few pics. Had to build the pass side rear trunk extension bracket. Still need to clean the welds up. Test fit the trunk floor and coated the inner rails with Rust Bullet. Going to clean the welding surfaces and spray weld through primer. And I still need to drill and clean up all the plug weld holes.

Got the drivers side trunk in and plug welded up. Also welded the extension to the pan and the pan to the inner wheel house. I drilled all my holes correctly lol. Still have to grind the welds down. Started last night, got the first plug welded and ran right out of wire. Picked up a big spool today so it should last.

I also put some more tacks on the quarter so it is getting close. I do see a spot where the metal is touching and the top section and bottom section bow inward. Could be related so I am going to cut the welds in that 6" section and re tack. It is suppose to be 118 next weekend so I am going to try and get a bunch done during the week when it is only 105 lmao :)
 
It all takes time, but your staying with it. Good job.
 
This piece has been bugging me so I fixed it today after work. The previous owner stuck glass on it and painted so it was crusty underneath. The rest of the gutter is good and has the vin # stamped into it so I wanted to keep it. As bad as it looks, the rest up toward the rear glass was good, including the quarter. Hardest part was getting in the trunk to weld the spots I couldn't get to from the top.

I formed the pieces with my vise, a couple pieces of angle iron, and body hammer. Went together well I think. I'll clean up the welds a little later, it is an oven outside and I can't run the fan when welding.

Put the rear filler panel in to test fit it with the gutters and trunk. Used self tapping screws and a couple of clamps to hold it. Seemed to fit fine and measured out to about 1/16" difference side to side and the gutters match ok. Will have to do some tweaking on the sharpness of the angles as the repop stuff has softer angles.

Tacked the new gutter to the taillight housing. Then welded it in.

After a break, I came back out to mess with the other housing. It was not as bad as drivers side but there was definetly some rust repair to do. Taillight housing was rusted on the tabs as was the quarter flange. And there was an unfortunate dent right where the corner of the housing meets the quarter. It was slathered with caulk as a "fix." No before pictures, but I welded the pieces back in and cleaned them up. Still have a patch to do on the lower section. Clamped it back in and screwed it together for now.

Trunk is still on, I have been using it to double check fit. I pulled the old pass side quarter off, found an old patch and rust in the rear rockers. I believe the car rotted from the inside out from the leaky roof.

Got the new passenger outer wheel housing lip installed, test fit the pass side trunk extension and it fit like trash. So I have to work that to get it to fit. Then need to patch the rocker and fit the the quarter to the car and extension. Getting there but tedious.

Here is the back end clamped up and screwed together for now...
